In SRT Viper: America's Supercar Returns, author Maurice Liang reveals how they get a block of foam to really look like, well, a car.

 

The foam model begins life as blocks of dense foam glued together to form the basic shape of the car, looking something like a Lego block car. The foam is mounted on aluminum frame rails. A milling machine then carves out the foam into the precise shape of the car, based on the CAD data. Clay modelers then prep the foam surface using filler, primer, and sanding, similar to the way body shops repair a body panel. The model is then sent to the paint shop, where some 17 coats of paint are applied. For the Viper, the clay modelers were asked to do the wet-sanding between coats to ensure none of the nuances of the surface were lost. For them, this was a privilege, not a chore. The "glass" windows are made by milling out forms and then drape-molding plexiglass over the forms and painting the backside black. Prefix then creates the carbon fiber trim pieces, while Prestige makes the lights functional to make the model look more realistic.
